The below capacity ranges indicate the working (dynamic) load that each caster will support. A safety factor should be included in your formula to determine your required load rating per caster.
W/(C-1)=R W is total weight needed to move. C is total number of casters required. R is ideal load rating, with safety factor built in. Divide the total load weight by one less caster than you will use to safely determine load rating.

Total cart weight divided by number of casters, then add 30-40% safety margin for shock and dynamic load. Below 4,000 lb single-caster: Champion is most cost-effective. 4,000-6,000 lb: SEC or EHD. 6,000-7,000 lb: EHD2 dual-wheel.
Kingpinless (SEC) eliminates the swivel kingpin — the most common failure point on high-cycle heavy-duty casters. Specified for 24/7 facilities, aerospace assembly, and defense applications. Costs 20-30% more than standard. Worth it on critical equipment.
Forged steel: highest capacity, indoor only, marks light flooring, loud. Cast iron: high capacity, indoor only, slight marks. Polyurethane on iron (DuraGlide): high capacity, non-marking, quieter. Match wheel to floor type and noise tolerance.

4,000 to 7,000 lb single-caster capacity. Below 4,000 lb falls into "heavy duty" (Hamilton Heritage, Champion light series). Above 7,000 lb requires custom drop-forged or specialty industrial casters — contact CasterHQ for engineered solutions.
Hamilton is the US industrial standard for the 4,000-7,000 lb range — the broadest product line and strongest aerospace/defense adoption. Albion 16-Series and 64-Series compete in the same range with similar specs. Colson is light-to-medium industrial — their heavy-duty line tops at ~3,500 lb. A swivel caster design that eliminates the central kingpin bolt. The swivel bearing race is integrated into the top plate. Kingpinless extends service life 5-10x on high-cycle applications by eliminating the most common failure point. Hamilton SEC and EHD2 are kingpinless. Standard Champion uses a traditional kingpin.

Champion (CH) is the workhorse 4,000 lb series — standard kingpin, broad wheel options. EHD is the kingpinless step-up at 5,000 lb — longer life, better noise, higher cost. EHD2 doubles the wheel count for 7,000 lb capacity with the same physical footprint.
Hamilton SEC and EHD2 are widely specified on heavy AGVs and powered carts — the kingpinless design handles automated drive cycles without kingpin fatigue failure. Match wheel material to floor — DuraGlide polyurethane is the AGV standard for capacity + non-marking.
Properly sized, on appropriate flooring, with sealed bearings: 10-15 years on 1-shift industrial use. 5-8 years on 24/7 multi-shift use. Failures are usually bearing or kingpin (on standard kingpin casters). Bearings are user-replaceable; failed yokes require full caster replacement.
