All measurements indicate the wheel diameter by the tread width.
The below capacity ranges indicate the working (dynamic) load that each caster will support. A safety factor should be included in your formula to determine your required load rating per caster.
W/(C-1)=R W is total weight needed to move. C is total number of casters required. R is ideal load rating, with safety factor built in. Divide the total load weight by one less caster than you will use to safely determine load rating.
Plate dimensions shown are overall mounting plate size.
When replacing existing casters, select the closest plate size and verify bolt-hole compatibility.
BHP = Bolt Hole Pattern, shown under each plate.
Medium heavy-duty casters carry 1,000 to 3,000 lb per caster — the band where the largest share of real industrial carts, racks, workbenches, and equipment dollies actually land. It's the heaviest tier a four-caster set still rolls reliably by hand, which is exactly why equipment designers target it.

Medium heavy duty casters support 350–7,200 lbs per caster and are the workhorse choice for warehouses, manufacturing floors, distribution centers, and industrial carts. CasterHQ stocks medium heavy duty casters in polyurethane, phenolic, rubber, nylon, and steel wheels from 4" to 12" — available with top plate, threaded stem, and kingpinless mounts. Most ship same day from our network of over $100 million in U.S. warehouse inventory.
Polyurethane on cast iron casters are the top choice for warehouse concrete floors because they are non-marking, chemical-resistant, and handle heavy rolling loads without flatspotting. For smooth concrete, polyurethane tread provides optimal floor protection. For rough or uneven warehouse floors, phenolic or forged steel wheels roll over debris and expansion joints without damage. CasterHQ stocks medium heavy duty polyurethane casters from 4" to 8" in plate and stem mounts — all ship same day.
The best wheel material depends on your floor and load. Polyurethane is the all-around performer for smooth concrete and warehouse floors. Phenolic handles the heaviest loads at the lowest cost but can damage soft floors. Rubber on iron absorbs shock and vibration on rough terrain. Forged steel is indestructible for extreme loads in foundries and steel mills. Nylon resists chemicals and moisture in food processing. CasterHQ engineers recommend matching wheel hardness to floor type for optimal results.
Medium heavy duty casters support 350 to 7,200 lbs per caster depending on wheel diameter, material, and bearing type. For a 4-caster cart carrying 3,000 lbs total, select casters rated at minimum 1,150 lbs each (total weight / 3 casters x 1.15 safety factor). CasterHQ stocks over 500 medium heavy duty configurations with same-day shipping.
The /3 formula (instead of /4) accounts for the reality that on uneven warehouse floors, one caster temporarily lifts, redistributing its load across the remaining three. Kingpinless designs handle higher impact loads than standard kingpin casters at the same rating.
Kingpinless casters eliminate the single pivot bolt found in standard kingpin designs, distributing swivel load across a full raceway of ball bearings. This makes kingpinless casters 3-5x more impact-resistant and ideal for tow line applications, uneven floors, and dock plate crossings where kingpin casters fail prematurely.
Standard kingpin casters cost 20-40% less and work fine for static positioning and light rolling. Choose kingpinless for any application with repeated impacts, towing, or loads over 1,500 lbs per caster. CasterHQ stocks both styles in matching wheel sizes for easy comparison.
Polyurethane handles the widest range of medium heavy duty applications - hard floors, moderate loads up to 2,000 lbs, and quiet operation. Phenolic resin withstands heat to 300 degrees F for bakeries and ovens. Forged steel handles the heaviest loads up to 7,200 lbs but damages soft floors. Nylon resists chemicals and moisture for food processing and washdown environments.
For mixed-floor facilities (concrete warehouse to tiled office), polyurethane on iron core provides the best balance of floor protection, load capacity, and rolling ease. Avoid rubber wheels above 500 lbs - they flat-spot under sustained heavy loads.
Wheel diameter determines rolling ease and obstacle clearance: 4 inch wheels clear small debris and door thresholds, 5 inch wheels handle dock plates and expansion joints, 6 to 8 inch wheels roll over rough concrete and outdoor surfaces. Wider treads (2 to 3 inches) distribute weight better and reduce floor damage. Match wheel width to your floor type and load per caster.
Rule of thumb: the heavier the load, the larger the wheel diameter needed. A 6 inch wheel requires 30% less push force than a 4 inch wheel carrying the same load. CasterHQ stocks 4 through 8 inch medium heavy duty wheels in all major tread materials.
